    Is this a new system or an existing setup? I'd always ask 'what's changed?'

    I suspect the load is not indicative of a problem. Do you only get buffer drops when recording? What's the state of irq sharing on the system? Have you tried running the dpc latency tool?

    The load percentage going up that much is a know issue using SAC/SAW on windows 7. It is something that will not be fixed. Running under XP eliminates that issue (and generally runs more stable anyway)

    It could be a conflict between the disk controller and another component in the system. I had a micro atx board that just wouldn't ever allow disk access while sac was processing audio.
    Perhaps trying to do a large file copy in the background while sac is processing would indicate if that's your problem.

    Looks like this might be a problem I'm also having with an XP based computer I've been trying to tweak lately.

    Different motherboard was the only thing that fixed it in my case. Guessing you've already tried a different slot for the interface card?

    No more slots left. SAC/SAW link works just fine if I'm only multi-tracking. I record the mix via TapeIt also. Playing tracks through SAC causes all sorts of dropped buffers. I don't anticipate we will need to do that with it currently anyway. So, it is good for now.
